Involute flanks are nominally well described and classified bydifferent standard accuracy grades, depending on gear applicationand defining their tolerance limits for such parameters as runout,profile, lead, pitch variation, and others. The gear tooth filletis an area of maximum bending stress concentration. However, itsprofile is typically marginally described as a cutting tool tiptrajectory. Its accuracy is defined by a usually generous rootdiameter tolerance. The most common way to reduce bending stressconcentration is application of the basic (or generating) rack withfull radius. This paper presents a fillet profile optimizationtechnique based on the FEA and random search method, which allowsfor a substantial bending stress reduction, by 15 to 30% comparedto traditionally designed gears. This reduction results in higherload capacity, longer lifetime, and lower cost. It includesnumerical examples confirming the benefits of filletoptimization.
