Flank modifications are often made to overcome the influences oferrors coming from manufacturing and assembly processes, as well asdeflections of the system. This paper presents a semi-analyticalapproach on estimating the axle system deflections by combiningcomputer simulations and actual loaded contact patterns obtainedfrom lab tests. By using an example hypoid gear design, influencesof axle deflections and typical flank modifications (lengthwisecrowning, profile crowning and twist) on stress distribution of thehypoid gear drive are simulated. Finally, several experimental gearsamples are made and tested. Tooth surface topography is examinedby using a Coordinate Measuring Machine. Test results are reportedto illustrate the effect of tooth flank modifications on contactfatigue life cycles.
